When you wrap an item directly, you want the bubbles against the item. The flat film on the outside gives the wrap structural integrity—it holds the bubbles in place, distributes pressure across the surface, and gives tape something to grip. The bubbles cushion the product.
Flip it—bubbles out, flat side against the product—and you lose the system. The flat plastic presses against your item, so a sharp impact transfers directly through the film. The bubbles on the outside burst or tear under the first hard bump. You're effectively shipping your product with a layer of cling film and a few air pockets that are doing almost nothing.
So: bubbles inward. That's the rule.
But here's the uncomfortable truth from four years of reviewing packed shipments: the rule assumes you're using the right bubble wrap in the first place. Most people aren't.
The Real Problem: Retail Bubble Wrap vs. What Actually Protects
Let me talk about Staples Advantage for a second. It's a convenient option—if you're packing a few boxes at an office, it's perfectly fine. I've bought it myself. The bubbles are usually 3/16" to 1/4", the film is maybe 2–3 mil. It's meant for light, low-volume shipping. Mugs, books, small electronics. It does the job.

There's no Merck Manual for packaging—no single authoritative source that says 'this film gauge works for a 30-pound industrial part.' You're left with product labels that all promise the same thing and online opinions that contradict each other. That gap is where the mistakes happen.
A Batch That Cost Us $22,000
In 2023, we received a shipment of 50,000 square feet of what was supposed to be heavy-duty 1/2" bubble wrap. The spec called for 4-mil film. What arrived was 2.7-mil film with a bubble height of 3/8". The vendor said it was 'within industry standard.'
I measured it. It wasn't. Our tolerance is ±10% on film gauge. This was 32% under. The bubble sizes were inconsistent too—some cells 1/2", some 5/16". A poster might squeeze into a thin bubble mailer within those dimensions. But 3/4" of combined product and padding is minimal when your mailer goes through sorting machinery. What you actually want is a rigid flat mailer with a bubble-lined interior.
Shipping cast-iron cookware? Bubble wrap alone won't save you. You need corner protection—ideally foam, or a much heavier bubble wrap with blocking and bracing inside the box.
Filling empty space in a box? Bubble wrap is expensive for that. Kraft paper or air pillows do the job for a fraction of the cost.
The supplier who tells you bubble wrap solves everything is either inexperienced or trying to move inventory. The supplier who says 'for this application, a paper product would be cheaper and just as protective'—that's the supplier you keep. It's cost us a few orders over the years. It's also earned us multi-year contracts from clients who know we won't oversell them.
What I Check Before Anything Ships
Here's the checklist I use, whether it's my own shipment or a client's. Trust me on this one—I've learned it the hard way.
- Match bubble size to the product. Small bubbles (3/16") for lightweight fragile items like glassware. Large bubbles (1/2" to 1") for heavy or high-value products. The bubble needs to be big enough that the product's weight doesn't flatten it on contact.
- Match film gauge to the weight. Retail wrap runs 2–3 mil. Heavy-duty starts at 4 mil. If your product weighs over 15 pounds, 3-mil film is a gamble.
- Bubbles inward when wrapping. Flat film side out—it gives tape a surface to grab and protects the bubbles from abrasion.
- Box lining is a different rule. When lining a box, bubbles face inward to cradle the product. The flat film sits against the box wall.
- Drop test it. Thirty inches onto concrete, on each face and corner. If the product survives, your packaging is plausible. If not, upgrade the wrap—don't just add more of it.
- Buy by spec, not by brand. If a supplier can't tell you the exact bubble diameter, film thickness, and roll length, find another supplier. And if you're shipping more than a few boxes a week, compare wholesale pricing with retail options like Staples Advantage. The difference can surprise you.
- Question vague claims. Per FTC Green Guides, terms like 'recyclable' have to mean something specific. If a supplier makes environmental claims, ask for the details on what they actually guarantee.
